Anyone have any tips? Thanks! What program are you using to generate the tool path? The only one I know that will do what you want is Vcarve pro 6. It has an function that uses a vcarve endmil. say a 90degree. You pocket it with that and you make the inlay with it also. But you do the inlay upside down. The depth of the pocket is made less than the thickness of the inlay by a few thousands. It then is set in the pocket and sanded back. There' s a thread on Vectrics site expaining this .
